A warehouse roof is a few acres of membrane standing between the weather and everything you’re paid to protect. Racking full of product, conveyor and sortation equipment, WMS servers, charged forklifts. When water gets through, it doesn’t hit a mop bucket. It hits pallets, and then it hits a claim, and then it hits a customer relationship.

How big warehouse roofs actually fail
Distribution roofs die differently than small commercial roofs, because scale changes the physics:
- Deck deflection and ponding. Long-span steel decks settle out of their designed slope over decades. Water finds the low bays and sits there, and ponding water ages membrane faster than anything else on the roof.
- Seam mileage. A 300,000 sq ft roof has miles of seams. Every one of them gets worked by freeze-thaw every winter. On an aging roof, the question isn’t whether a seam opens. It’s which one, and over what.
- Rooftop unit clusters. Every RTU curb, gas line, and conduit penetration is a flashing detail. Warehouses that added HVAC, dock ventilation, or solar over the years are carrying dozens of details the original roof was never planned around.
- Trade damage. HVAC techs, sprinkler contractors, and antenna installers walk your roof all year. Dropped tools and dragged equipment puncture membrane, and nobody leaves a note.
What we install on distribution buildings
Big open decks are where TPO earns its market share: wide sheets, mechanical attachment, heat-welded seams, and a white surface that cuts summer cooling load on a huge single-story footprint. For most warehouse replacements it’s the starting point of the conversation, and stepping up from 60-mil to 80-mil membrane is the cheapest durability upgrade on the sheet. EPDM makes its case on smaller flex buildings and roofs crowded with penetrations. Modified bitumen comes up where a roof takes constant foot traffic or where the building has worn asphalt systems for fifty years and the deck likes it that way. We install Carlisle, GAF, and GenFlex systems, and every replacement is spec’d for a manufacturer system warranty.
Recover or tear-off, at warehouse scale
On a building this size, no single decision moves the budget more. Code allows two roof layers, so if your warehouse has one existing roof and the core samples come back dry, a recover is legitimate: new insulation and membrane over the old roof, no tear-off labor, no dumpster convoy, a project that finishes weeks faster. If the cores come back wet, a recover is just an expensive way to seal moisture into your building, and we won’t sell you one. The cores decide, not the salesman, and on a quarter-million square feet the difference between those two answers is enormous. Either way, the reroof is also the moment to deal with the other end-of-life items nobody budgets separately: brittle skylights and smoke hatches that have gone chalky and fragile, edge metal that no longer meets wind uplift requirements for a tall open building, and insulation that was thin the day it was installed. Doing them with the roof costs a fraction of doing them after it.
Replacing a roof over a live operation
The number one question we get from operations managers: do we have to stop shipping? Almost never. Nearly everything happens from the roof. Tear-off goes down a chute into a dumpster we position away from dock traffic, material comes up by crane on a schedule we agree to in advance, and we sequence the roof in sections so nothing sits open overnight. If you run a food-grade or odor-sensitive operation, we spec mechanically attached systems to keep adhesive smell out of the building. The buildings we work in around Chicagoland and the I-55 corridor through Bolingbrook mostly can’t pause for anybody, and they don’t have to.
Who’s paying: the owner and tenant question
Warehouse roofs sit in the middle of leases. On triple-net deals the tenant often carries maintenance while the owner carries capital replacement, and the argument over which one a failing roof needs can burn a year while the insulation gets wetter. Our assessment settles it with evidence: core samples, moisture findings, photos, and an itemized scope in writing. Owners use it for capital planning. Tenants use it to push a decision. Either way, someone finally has a document instead of an opinion.

Can you replace our roof without stopping shipping and receiving?
In almost every case, yes. The work happens from the roof: debris goes down a chute, materials come up by crane, and we sequence sections so the building is never open overnight. We coordinate dumpster and crane locations around your dock schedule before the first crew shows up. Most operations run at full volume the entire project.
Our roof is 250,000 sq ft. Do we have to do it all at once?
No. Big roofs get phased all the time, usually by roof section or building addition, and often across budget years. Phasing costs a little more per phase but spreads capital. The assessment tells you which sections are urgent and which can honestly wait, so you phase on evidence instead of guesswork.
